Manufacturing · Software for energy storage system manufacturers

Follow every cell, module and rack from incoming grading to the shipped container.

Storage system makers receive prismatic and pouch cells, grade them on a cycler, weld busbars into modules and build racks, containers and cabinets around a battery management unit. The software links cell lots to module and pack serials, with insulation and cycle test results kept on each unit.

At a glance

A storage system is built in layers. Cells become modules, modules become racks, and racks go into a cabinet or container with a chiller, an aerosol suppressant and a power conversion cabinet. A fault found at a customer’s site must be traced down through every layer to the cell lot that went in.

Production software for storage makers keeps the grading result, the laser weld schedule and the firmware version on the same serial. A good first pass follows a single module from its cell tray through weld and firmware to the end-of-line test.

How the work runs today

Cells arrive in trays from the supplier with a lot code and a datasheet. Incoming staff measure open circuit voltage, capacity on a cycler and AC internal resistance, then sort cells into grades so that matched cells share a module. Rejected cells are quarantined and returned. A badly grouped lot gives a pack that drifts out of balance.

Assembly crews stack cells between compression plates, laser weld or bolt busbars, fit sensing harnesses and close the module. Rack builders connect modules in series, add the battery management unit, the DC fuse and contactor gear, then flash firmware over CAN. End-of-line testing checks insulation resistance, cell voltage spread and a charge cycle. Larger systems go into a container with liquid cooling and smoke detection. Commissioning notes travel with the shipment.

Where it breaks

What goes wrong for energy storage system manufacturers without a proper system.

Cell grades are lost between sorting and stacking

Capacity and resistance readings are logged at the grading table, but the trays move to assembly without them. Matched cells get mixed. The module is built, and a voltage spread between parallel strings appears months later.

Firmware versions are not tied to the serial

The management unit is flashed with whatever release is current that day. When a customer reports a derating fault, nobody can say which software the rack was shipped with, and a recall list takes days to assemble.

Busbar weld and torque records are on paper

Laser weld schedules and bolt torque values for terminal posts are noted on a traveller at the station. Once the module is closed, the only way to check them is to open it again.

End-of-line results are kept per test rig

Hipot insulation readings and cycle curves sit on the rig’s own computer. When a customer queries one rack, an engineer digs through hundreds of exported files to find its test report.

Container builds mix many suppliers’ parts

Chillers, aerosol cylinders, DC switchgear and busway kits arrive on different dates. A container is promised before every item is in, and the shipment waits on a missing contactor.

What the software does

What we would build for energy storage system manufacturers.

Named the way your team already talks about the work. We start with whichever part the audit shows is costing you most.

Cell lot receipt and grading

Receive cell trays by lot code, record capacity, open circuit voltage and AC resistance, and assign each cell to a grade bin. Rejected cells are held and listed for return.

Module and pack builds

Open a build for each module with its matched cells, laser weld schedule and terminal torque values, and give the closed module a serial linked to every cell lot used.

Rack and management unit assembly

Record which modules, DC fuses, contactors and management unit went into each rack, with the firmware version loaded over CAN and the person who loaded it.

End-of-line testing

Save hipot insulation, cell voltage spread and charge-cycle results to the rack serial and flag any unit that fails. A tester can print the report a buyer expects.

Container and cabinet configuration

List chiller, smoke detection, suppressant cylinders, switchgear and busway per container build, show which items are still missing, and hold the shipment until the bill of parts is complete.

Shipment and commissioning notes

Raise the packing list, record transport and handling notes for dangerous goods, and file the commissioning checklist the site team completes.

How it works

How the work runs from Bengaluru for your city.

  1. 1

    The audit, by call

A screen-share and a look at the sheets, accounting reports and WhatsApp groups your team uses. No travel needed.

  2. 2

    A written proposal

Scope, what we build first and the cost, agreed in writing before anything starts.

  3. 3

    Build in short rounds

Working screens shared every few weeks. Your team tests them from your own office.

  4. 4

Go-live, in person when it helps

For data migration and training we can come to your city. Travel is agreed in advance.

  5. 5

    Support online

Fixes, changes and hosting handled remotely by the same team that built it.

Common questions

Questions energy storage system manufacturers ask before they call.

Can a field fault lead us to the cell lot behind it?

Yes. The rack serial lists its modules, and each module lists the cell lots and grade bins used. A search by lot code shows every rack that contains it.

Does it record the firmware loaded on each unit?

Yes. Each flash leaves the version, the date and the technician against the serial, so a recall list can be printed by release.

Can we hold a container until all parts arrive?

Yes. The bill of parts shows what is in and what is missing. Dispatch stays blocked until every chiller, cylinder and contactor is received.

How are shipping and safety rules handled?

Shipping and safety rules become fields on the shipment record, set with your safety officer and carrier contact. The software claims no standard by itself. The rules are reviewed during implementation.

What happens after I share my requirements?

An engineer reads what you send and replies within one business day. We then look at the software, spreadsheets and WhatsApp groups your business runs on today and write down what works, what slows your team down and what is missing. A demo login, a screen-share or a few screenshots are enough. You get a short written summary ordered by priority, with no obligation to hire us afterwards.

How much will the software cost?

We don’t publish a price, because it depends on what the system has to do. That first review settles the scope, and the cost goes into a written proposal before any work starts.
